When innovation meets execution, the aluminium industry leaps forward. Golden Aluminum Inc. (GAI) recently commissioned the commercial Nexcast® casting line at its Fort Lupton, Colorado, facility. This milestone signals a new era for high-alloy strip production and advanced aluminium manufacturing.
A quantum leap in aluminium casting
For decades, aluminium strip casting has been a pillar of efficient aluminium sheet production. But traditional systems often struggled with high-alloy grades and process complexities. Nexcast® changes the game by converting molten aluminium directly into hot-rolled 36-inch-wide coils ready for processing, bypassing ingot casting altogether.

On July 5, 2025, just four weeks after installation, Nexcast® began commercial operations and rapidly scaled to full capacity, including continuous 60-hour production cycles and on-the-fly alloy changes such as AA5182 high-magnesium grades.

What makes Nexcast® more than just another casting line is its combination of precision engineering and intelligent controls. The system’s moving copper mould can handle complex, high-alloy and heat-treatable grades that older systems cannot support. Built-in smart controls allow operators to fine-tune process variables, enhancing grain structure, texture and downstream rolling outcomes.
The compact design of Nexcast®, where the path from melting to coiling spans less than 60 metres, not only reduces capital investment but also cuts energy usage and eliminates intermediate production steps. This streamlined process lowers the overall carbon footprint and aligns with broader industry goals for cleaner, more efficient manufacturing.
